This is in answer to a PM. Its easier to post it in a thread rather than as a PM.

To change the transfer box rear output seal you need to:

1. Undo the 4 bolts holding the propshaft to the flange. The propshaft is most likely corroded to the flange so when the bolts are removed you may well have to use some force to prise the two apart, including the use of the principle tool - a BFH (Big F*** Hammer)

2. With the prop shaft dropped you will see the flange as below.

Attachment tboxflange.jpg not found

It is secured by a large nut which is further secured by being "punched" at one or two points on the lip. In my case the punch mark is indicated by the red blob of goo. You need to bend/drill/grind out the punch points to release the nut. IF YOU DON'T MAKE A THOROUGH JOB OF THIS THEN YOU WILL NEVER UNDO THE NUT.

3. Now to undo the nut. This is typically tightened by a gorilla to a million pounds/foot torque. Therefore it is tough to undo. The very best tool is an air impact ratchet as used in tyre depots. If you have got this far and cannot undo it then you can:

3a. Completely remove the prop by undoing the 4 bolts at the other end.
3b. Put the car in 4WD
3c. Drive in 4WD to Kwik-Fit and ask one of their gorillas with an air ratchet to undo the nut.
3d. Drive home and complete the job.
(Note: it is ok to drive around in 4WD at this point because the prop has been removed and there is no drive to the rear of the car.

4. Remove the flange. I have never had to pull one of these off as a few taps on the flange from the BFH soon encourages it off.

5. Drain the T-Box oil

6. Using a special precision oil seal extraction tool (screwdriver) prise out the old oil seal.

7. Wipe the new seal with light grease or oil and push into place with your thumbs.

8. Re-assemble everything. Note you should really replace the nut as you have probably ground away the edges to get it off. Again I have never bothered as the punch marks are to stop it undoing, but it cannot undo anyway as the propshaft is in the way?. Re-fill the oil.

Hope this helps

I've had to do this when I snapped the rear prop to get home 12 miles.
