Thanks got that, I'm pretty clued up myself but this one has me and the chaps at ces stumped. All the right parts and gaskets and still cant get a good seal between the manifold and down pipe.

Sorted the rear box with shorter hanger rubbers so that doesn't bang anymore

Having the source of wisdom now ( beer!), will have another go tomorrow. Fitted loads of exhaust systems over the years and this has to be the fussiest!

poorly made parts. get 2 down pipe to manifold gaskets and fit them both

It's a crushable cone gasket about 15 mm deep, two wouldn't fit. You've given me an idea though, I'll try the centre section of a normal gasket between the manifold and cone to give an extra bit of squeeze.

What sort of gasket did you use? Paper one?
I really struggled to get the crushable gasket to fit too, think mine is still blowing a bit...

No, I keep quite a few old ones 'just in case'. I think the one I used was from a mini (see avatar), it had a metal inner ring and two metal faces. I cut most of it away and just used it to push the cone gasket a little deeper into the down pipe ( did add the lightest smear of sealing paste too, but only at the top and well clear of the bores of the pipe)
