Anyone done the conversion back to manual front hubs and manual transfer lever for 4x4. Electronics on my wife's are shot.

Yes it's quite straightforward there is even a removable plate in the floor for the lever. However the gearing will be lower as the lever box will be 1.3 to 1 in high not 1 to 1. What are the symptoms that make you think that the electronics are at fault?

Drive shaft differences too isn't it before and after 2005?
I would not be surprised if it was possible to put a gen4 handle assembly where the gen3 actuator is on the Tcase but other than general optimism i have no knowledge if it can be done.

Cannot get 4x4 to engage. Electri motor runs, it's been bench tested, control buttons on dash have been tested and are okay, unsure if the vacuum controlled hubs are working or not

I found the wiki a very good help as allways.
When there is a vacuum problem the lights on the dash will flash and tell mostly.
Lack of vacuum will result in no engagement and a flashing light when you push the bottom. Could be a leak most likely, but also other faults.
