For Dave I get them hand rolled on the thighs of Maidens, for everyone else they are stock Suzuki.

The radiator pipe arrived this morning, and is now sat with all the other bits ready for Sunday...

So, new radiator metal pipe, new jubilee c.ips, new radiator, new cap for it, new thermostat, anti-freeze (not in the photo), new gearbox oil, new power steering fluid...

That'll keep me busy! :laugh:

Missed my Wednesday off due to staff holidays, but back to it today...

There's an interesting current thread about how hard it is to fill the gearbox, and how another member had cut a hole in the passenger footwell, so I began the day by looking at the Boogie with the same idea in mind, as I too need to change the gearbox oil...

 

Hmmm, with the Boogie being a vintage 1999 Jimny, the gearbox filler is on the driver's side! 

As Brett said earlier, I checked I could get the filler plug out before draining the gearbox oil ;)

Whilst lying under the Jimny I drilled a hole through the transmission tunnel to mark where the filler plug access hole needed to be...

 

And then hole-sawed my access hole. You can just about see my marking hole at the 5 o'clock position. Also note the bigger hole saw was also used to just cut through the sound-deadening material... more on that below...

 

A wider shot shows where I hole-sawed...

 

I then scraped the sound-deadening off with a sharp chisel...

 

And then attacked some aluminium box section with the same two hole saws...

 

To make my access hole cover... this is the front...

 

And this is the back... so the smaller stepped piece fits into the hole I've cut, and the bigger diameter is the "lid"...

 

So it will bolt on nicely like this...

Crikey! I've got distracted, I was meant to be working on the cooling system... :woohoo:

Right, awkward metal pipe to install...

 

I started by installing the new thermostat and gasket...

 

And then my nemesis, the thing I'd been dreading, and hence why I was "playing" with the gearbox access hole and cover ;) :lol:

 

Several cups of tea later... and it's in place, and I found I could access the securing bolt from the side, not sure if this would be possible with the inner wing in place... as remember mine have been cut out during the buggy building process! :lol:

 

And it's in! :woohoo: Turns out fitting it is a lot easier than removing it B)

 

The new radiator gets slid into place...

 

All pipes refitted, water and anti-freeze added, engine run and checked for leaks... stand back and :) Smile! Sorted! :woohoo:

I then sucked the power steering fluid reserve dry with the oil "syringe" and refilled it... quick test drive, and then did it again, I'll repeat this a couple of times to get the power steering oil as freah as possible...

I think that calls for a cold beer in a hot shower then! B)
